There are innumerable knobs, brackets, instrument dashes, etc. that can
be of ABS without their failure being life-threatening, and which in
many cases are plastic already. How about printing a Kort nozzle, which
is really hard to machine?
Careful with the Kort nozzle; if it's properly designed and built, it
carries half the thrust of the propeller/shroud assembly! The one in the
Kittredge plans that I've seen is just a propeller guard, with too much
tip clearance and not enough camber to do much good, but of course with
an accurate 3-d printer you can easily make one (and a matching
propeller) that DOES work...and tears away under static thrust
conditions at full power.
One good use of the early-generation rapid prototyping machines is to
make masters for casting things in stronger materials. Print the master
in a low-melting point plastic, embed it in a suitable mold material and
melt out the master, add sprues and risers - you're ready to pour
aluminum or iron!
