For the plexi disks you could use hard foam blanks as cheap stand-ins and
maybe a wooden "window frame assembly" or something thin enough to form to the
shape. Maybe Masonite and plywood ?
Pookie is notorious for making a mess and running through a couple "test
runs" could present some insight on how best to get the results you want.
