I wonder if there is a good slightly flexible alternative to epoxy for potting electrical thru-hulls, like Sika Flex or the like? Perhaps even put a layer of Sika Flex in the item to be potted, and then once that is cured pour in the epoxy. You can also machine in some grooves in the metal part to be potted to help the Sika Flex seal out water even better. This way the epoxy will act like a mini conical acrylic view port in a conical seat, sealed by a flexible sealant I for sure am no expert in this, but it seems to me that any epoxy expansion rate
is greater than steel. No leakage should appear due to this. I am machining grooves internal
for a mechanical type seal action.
I have built a couple of high voltage thru hulls for my motor. With these I used a solid 00 wire
and on outboard side used o-rings and a nylon washer with a threaded retainer ring to
create my seal. Not tested yet but simple to build and cheap
