I think Cliff Redus experimented with similar material for the R-300.  You might inquire with him about it.  I also made a contact with Trelleborg Engineered Systems at the Underwater Intervention in January.  Try contacting ian.griffiths at trelleborg.com and you can remind him that he offered wholesale pricing for PSUBS members.  He had told me that for syntactic foam they need to build a mold and pour it to the mold.  There's another product, but I can't recall the name, which is similar to syntactic foam which they can sell in blocks so that you can machine it yourself.  This other product can't reach the same depths as syntactic foam, but if I recall correctly it was well within the working depths of personal subs.
